Jean claude van damme was originally supposed to play the title character in Predator but the producers though he was too small and non threatening compared to Arnold, Weathers, and ventura (he was also a bit of an asshole)

Eric Stoltz was replaced by Michael J Fox in BTTF. Stoltz was going method and not getting the comedic aspects of the role.
Stuart Townsend was cast as Aragorn in LOTR, but they decided he was too young and gave him the boot for Viggo.

Tom Selleck was going to be Indiana Jones, but magnum P.I. pulled him back
Pierce Brosnan was set to be James Bond a decade before he finally got it, but Remington Steele stalled his plans.
Bob Hoskins was all set to go as Al Capone for The Untouchables but they always wanted DeNiro, and they got him.
Christian Bale was set to go on American Psycho, but they got Leonardo DiCaprio instead. And then... they got Christian Bale back!

Judy Garland was fired, so to speak, from Annie Get Your Gun Judy also got fired from "The Barkleys of Broadway" which was supposed to be a re-match with Fred Astaire after their box office success with "Easter Parade." But Judy started in with her old routine of showing up late, calling in sick, and generally stalling the filming. Instead "Barkleys" ended up being a final reunion picture of the famous Fred Astaire and Ginger Rogers dance team from the 1930s.

I feel your pain but story wise, Danes was a better match for Stahl. The first choice was too good-looking for that role. It required someone with some age-experience.

My intellectual side understands the decision, but my testosterone is telling me "If Denise Richards can play a scientist in The World is Not Enough" why not Sophia Bush in T3?" I wish I could see some footage to know for sure.

Michael Keaton dropped out during filming of The Purple Rose of Cairo when it was determined he was not to be right for the role, and was replaced with Jeff Daniels.

I'm not sure whether he was fired, but originally James Purefoy was going to play V in V For Vendetta, but then Hugo Weaving came in as a last minute replacement, supposedly because the Wachowskis prefered to work with him instead.
Mickey Rourke was Tarantino’s original choice for Stuntman Mike in Death Proof, but he didn’t turn up on set.

A friend was an extra in The Exorcist. While an assistant director (not Friedkin)was placing people for a scene, Lee J Cobb shouted, "Get that goddam punk outta here!" So my friend was asked to leave. But he appeared in another scene. Not up there with Marilyn and Judy, I realize.
