Horrible casting choice for role:
Arnold Schwarzenegger - Mr. Freeze Uma Thurman - Poison Ivy Tommy Lee Jones - Mr. Freeze Jeep Swenson - Bane Pat Hingle - Commissioner Gordon Jim Carrey - Riddler Halle Berry - Catwoman Paul Rudd - Ant-Man Gene Hackman - Lex Luthor George Clooney - Batman Chris O'Donnell - Robin
Not as horrible, but Easily Replaceable: Both Fantastic Four franchises Anne Hathaway - Catwoman Paul Rudd - Ant-Man Entire X-men cast except Jackman, Stewart, Janssen, and Grammar.

I actually really like Rudd's take on Ant-Man He has made the character his own, but physically, Jackman as Wolverine may be one of the worst. Especially when you consider that Bob Hoskins was considered the perfect match for the role back in the 80s Keanu Reeves - Constantine

Michael Keaton-Batman Too short, too slight. Because of his lack of athletic ability they had to give him a rubber costume. Imagine him as Superman in place of Christopher Reeve. In fact, they say Bill Murrey was considered for Superman--in a way Keaton was the fulfillment of that horrifying idea--the only saving grace was his costume obscured the problems (half the time--the other half it contributed to the problems-"the fat neck dude they call Big B?").. Just because he didn't act in a joking fashion didn't mean he was ideal for the role.
Bob Hoskins would have been terrible as Logan. The comics version is someone like Charles McGraw but short.

Hoskins circa Long Good Friday would have been amazing He still wasn't the comics character. A short Charles McGraw is how he was depicted in his first appearance with the Hulk.
It's weird, given that in Roger Rabbit his character was described as a Costello type, and he portrayed the sidekick to Captain Hook. I can't picture Costello/Smee as Wolverine. Only perhaps in animation.

Well I am biased...Hoskins is my fave actor, but I can imagine the Hoskins of Long Good Friday being considered. X-Men writer Chris Claremont said he pushed for Hoskins based on his work on British film and in particular a scene in Lassiter, which I haven't seen. Like me, Clarmont was one over by Jackman

I agree with plenty of the names suggested already, but I was a huge comic book fan before I was a movie fan. So I'll defend some of the worst comic cast choices made, ha. Try to at least. I myself often blame studios, scripts and director's for what goes wrong with some of these casting choices, especially when it comes to comic book films.
- Actor Gene Hackman was appalled at the producers who fired director Richard Donner (who is credited with the success for those films), after directing the first "Superman" and "Superman II" films. Hackman, who said he only did the first two movies because of Donner's persuasion, was so angry that he refused to reprise the role of Lex Luthor in "Superman III". - Actor Mel Gibson was considered to play the role of Two-Face in "Batman Forever". The character was then re-written to be more comical and the part then went to actor Tommy Lee Jones. - Actor Jim Carrey was in talks to play The Riddler a second time after "Batman Forever", for director Christopher's Nolan's much darker third Batman installment. The character and story was scrapped and replaced with the character of Bane. - Director Joel Schumacher wanted actress Nicole Kidman to reprise her role of Chase Meridian in "Batman & Robin", but executives wanted a female antagonist. Schumacher's first choice was actress Demi Moore for the role of Poison Ivy, Uma Thurman eventually got the part. - The original title for the film "Batman & Robin" was originally going to be "Batman: Triumphant", the title was changed due to Chris O'Donnell's popularity as Robin in the previous film. "Batman: Triumphant" would be the name of Schumacher's third Batman film, but ultimately was shelved because of the box-office failure of "Batman & Robin". - Actor George Clooney regrets doing the movie "Batman & Robin", but he does credit the movie as being the start to his Hollywood career. Hollywood before that had trouble accepting him as a serious actor. - Actor Patrick Stewart was director Joel Schumacher's first choice to play Mr. Freeze in "Batman & Robin". Before it was realized they needed someone bigger and more menacing, they went to actor Arnold Schwarzenegger. Wrestler Hulk Hogan was Schumacher's third choice. - Director Joel Schumacher's first choice to play Bane in "Batman & Robin", was stunt actor Kane Hodder (Jason Voorhees). Schumacher opted out for the taller 6'4" actor, Jeep Swenson. - Actress Natassia Malthe auditioned for the role of Elektra Natchios in "Daredevil", but the role went to actress Jennifer Garner. Garner reportedly told a journalist she did not want to do the film "Elektra", and that she only filmed it because of contractual obligations from Daredevil. Natassia Malthe would go on to play the role of Typhoid Mary in that film. - Actress Amy Adams auditioned for the role of Lois Lane in "Superman Returns", but actress Kate Bosworth received the part. Amy Adams would go on to audition for the same role in "Man of Steel" where she'd finally win the part. - Actress Michelle Pfeiffer declined reprising her role of Catwoman in "Catwoman". Actress Halle Berry became one of only six actors at the time to possess both an Oscar and a Razzie. She also became the first to accept their Razzie in person - walking out on stage proudly holding both Oscar and Razzie aloft. She gave a short acceptance speech of: "I'd like to thank Warner Brothers, for making me do this godawful, piece of s**t movie!" - Actress Naomi Watts begged for the part of Catwoman in "The Dark Knight Rises", and wanted to give a more Michelle Pfeiffer approach to the role. Director Christopher Nolan went with a younger jewel thief approach and cast actress Anne Hathaway. - Actress Kate Mara had initially wanted to read Fantastic Four comic books to prepare for her role as Susan Storm in "Fantastic Four", but the filmmakers explained to all of the cast that it was unnecessary as the film was an original story not based directly on the comics. - Director Josh Trank was reportedly combative and abusive toward the cast, producers, and crew on the set of "Fantastic Four". At one point almost getting into a fistfight with actor Miles Teller. The bad performance of this film is reportedly what got Miles Teller dropped from the movie, "La La Land". - After seeing his performance in "Cloud Atlas", the studio wanted actor Tom Hanks to portray Lex Luthor in "Batman v Superman: Dawn of Justice". It was a collective decision to cast someone younger, actor Jesse Eisenberg would get the role.

I'll go with my old favorite bit of mis-casting, Marlon Brando as Jor-el in Superman. I never believed for a moment he was Chris Reeve's father.

I wouldn't feel Terrence Howard in the MCU how it unfolded. Yeah, he's very good as the military in-guy for Iron Man, yet Cheadle allows more levity for the ensemble work to come.

Still not a big fan of any of the current DC casting choices. Almost all of the leads were chosen on appearance alone with little regard for acting ability.

I think Jim Carrey is a great casting choice, it's just that Joel Schumacher didn't direct him.
Even Tommy Lee Jones isn't a bad choice per se. He could have given a great performance as Harvey Dent/Two-Face in much better written and more serious Batman movie.
I think you are confusing bad performances with bad casting in this case.
Keaton and Nicholson are far worse casting, but they make it work because they give good performances in a much better made Batman movie.
The role of Joker should have went to someone like Brad Dourif or Gary Oldman at the time.
